How to Test a Custom Mailer Box Before a Production Order

A practical custom mailer box test plan covering filled weight, movement, drops, compression, closure, labels and post-test inspection.

Test the package with the real product

Use representative filled products, not empty display samples. Include bottles, caps, tissue, instruction cards, retail packaging and every insert exactly as they will ship. Record the total weight and orientation before testing.

Look for movement before damage occurs

Gently rotate and shake the closed pack. If products collide, rise out of cavities or load the lid, revise clearance or retention before more demanding tests. Protection depends on the complete pack, not only the corrugated board.

Define handling risks for the route

Parcel delivery, pallet distribution and retail replenishment create different risks. Discuss drops, compression, vibration, moisture exposure and stacking with your logistics provider or test laboratory. A packaging supplier’s concept image is not proof of performance.

Check closure and opening together

Confirm whether tabs, adhesive, tape or another seal is required. An easy-open strip must remain intact during handling and still open cleanly for the customer. Reserve a flat area for the carrier label and keep it clear of folds and seams.

Inspect product and package after the test

Record crushed corners, panel bowing, torn locks, scuffing, product movement, loose caps and cosmetic damage. Photograph the outside before opening, then inspect the insert and contents. Use the results to update the written specification before approval.
